How to Make a Star Trek Bluetooth Communicator

A Star Trek Bluetooth communicator is a phone-paired handset, not a walkie-talkie. Learn how to choose compatible call electronics, plan a shell and test the build.

A Star Trek Bluetooth communicator is a handset accessory that pairs with a nearby mobile phone; it is not a long-range radio or walkie-talkie. To make one that handles calls, start by choosing a Bluetooth headset or module that supports hands-free calling, then design the shell around its speaker, microphone, battery, controls, charging access and wiring. Decide first whether you want a display prop, a media-playback device or a working phone handset—each calls for a different build.

Choose what your communicator needs to do

Set the function before buying electronics or cutting a shell. The options below use different hardware and are not interchangeable:

Goal What it does Electronics route
Display prop Looks like a communicator but does not transmit audio. No communications electronics required.
Bluetooth phone handset Routes calls or audio between the communicator and a nearby paired phone. A Bluetooth headset or module with hands-free calling support, microphone input and speaker output.
Cellular communicator Places calls through cellular hardware rather than a paired phone. A cellular module and SIM. Adafruit’s documented design uses a FONA Feather; it is not a Bluetooth build.

A Bluetooth device’s range is limited and depends on the hardware and surroundings. The Wand Company gives an approximate range of five metres for its own communicator; that figure is specific to that product, not a general guarantee for DIY builds.

Choose a shell that can fit and be serviced

Adapt a toy communicator

A donor toy can provide the familiar shape and hinge. Before modifying it, check whether its interior can accommodate the board, speaker, microphone, battery and charging connection, and whether you can reach the parts later to repair a wire or replace a component. Hackaday’s Starfleet Communicator Badge project documents fitting Bluetooth headset electronics into a printed shell. Diana Eng and David Clausen also describe converting a TOS communicator toy into a Bluetooth speakerphone.

Use a printed enclosure

Adafruit’s 3D Printed Star Trek Communicator guide, last updated June 3, 2024, is useful for enclosure design and assembly. Its shell is divided into 12 parts and includes a filament hinge and cable-management details. The electronics in that project are cellular: a FONA Feather, SIM card, microphone, speaker, vibration motor, buttons, antenna and rechargeable battery. Do not treat its circuit as a Bluetooth design.

Plan before printing or cutting

Make a layout drawing or full-size mock-up of the board, speaker, microphone, battery, controls and charging port. Mark speaker and microphone openings, wire paths, mounting points, hinge movement and a way to reopen the shell. A design that looks right on the outside can still fail if the microphone is blocked, the battery cannot be removed or hinge movement pinches a wire.

Select Bluetooth electronics for calls

For phone calls, choose a Bluetooth headset or module that explicitly supports hands-free calling, not merely music playback. Confirm its documentation and dimensions before committing to the shell. You need a path for call audio to a speaker and a microphone input that can pick up the wearer’s voice.

  • Board compatibility: Check the board’s dimensions, pinout and available connections against the speaker, microphone, controls and charging arrangement you plan to use.
  • Microphone: Confirm the selected board accepts the microphone type you intend to install. Place it where a user’s voice can reach it without exposing it to avoidable handling noise.
  • Speaker: Confirm the output can drive the chosen speaker. Small speakers may be quiet in a large or acoustically obstructive shell. In the TOS toy conversion described by Diana Eng and David Clausen, an LM4890 audio power amplifier was added to increase speaker volume; this is a project precedent, not a universal circuit recommendation.
  • Power and charging: Match the rechargeable battery and charging design to the selected board and battery chemistry. Provide access to the charging connection and a safe way to secure the battery.
  • Controls: Decide how the user will answer, end or otherwise control calls, and make sure the chosen electronics expose compatible controls.

Check the maker’s documentation for the specific headset or module, including output type, microphone connections, speaker requirements and charging design. Do not assume that a generic Bluetooth receiver, amplifier or battery can be connected safely just because it fits inside the shell.

Lay out the enclosure and protect moving wires

Dry-fit the parts before soldering them permanently or closing the shell. The speaker, microphone, battery, board, controls and charge port all compete for limited room, and the hinge adds a moving joint that can stress wiring.

  1. Place the speaker behind the grille or speaker opening. Check that the enclosure does not block the sound path.
  2. Place the microphone near an opening where speech can reach it. Keep it away from spots likely to be covered by a hand during normal use.
  3. Position the board and controls so buttons remain reachable and the board can be secured without pressing against the shell or battery.
  4. Reserve battery and charging space. Keep the charging port accessible and leave a practical route for battery replacement or service.
  5. Route hinge wires with slack and strain relief. Open and close the shell through its full travel while checking that wires do not snag, stretch or rub sharply against an edge.
  6. Keep service access. Use a closure method that allows the shell to be reopened without destroying the enclosure or trapping repairable connections.

Adafruit’s cellular project lists a 2500 mAh battery and says it provides several hours of energy for that project. That capacity and runtime are not specifications for a Bluetooth build; battery life depends on the electronics and use in the particular design.

Assemble and check the build in stages

Use the selected board’s own wiring instructions; the documented conversions are examples, not universal wiring diagrams. Test fit and operation before permanently fastening parts or closing the shell.

  1. Fit the components without final assembly. Confirm that the shell closes, controls can be operated, and the speaker and microphone openings line up with their components.
  2. Make and inspect connections according to the board and battery documentation. Check polarity and connection points before applying power.
  3. Pair with a phone and verify the device appears and connects as expected.
  4. Test the intended function. For calls, check both sides of the audio path: that you can hear the call through the communicator and that the other caller can hear you through its microphone. For media playback, check speaker output separately.
  5. Check charging and controls before closing the enclosure. Confirm that the charge connection remains accessible and that the chosen call controls work with the selected electronics.
  6. Recheck the hinge and wiring through repeated opening and closing, then secure components and close the shell only after the fit and function checks pass.

Build or buy a finished replica?

A DIY build lets you choose the shell and electronics, but requires fitting, wiring and troubleshooting parts in a small enclosure. The Wand Company’s TOS Bluetooth Communicator is a finished phone accessory to consider if the goal is a ready-made replica rather than a fabrication project. The company describes it as pairing with a Bluetooth-enabled mobile phone or music player, not as a walkie-talkie. Its FAQ says incoming calls can be answered by flipping open the antenna grille; outgoing voice dialing depends on compatible phone and operating-system support, and last-number redial is also offered. The product has a rechargeable lithium-polymer cell and charging base. Check current product availability and phone compatibility directly before relying on those details.

The replica’s design history illustrates the attention a screen-inspired enclosure can require. In an official 2016 account, The Wand Company co-founder Chris Barnardo wrote, “Accuracy was critical, so the first step was to do our research.” The company says the replica housing is injection-moulded ABS, while the original hero prop used thermoformed Kydex; it also describes scanning screen-used props and adapting details for appearance and manufacturability. StarTrek.com’s 2021 announcement referred to a 55th Anniversary run and said it was available “while supplies last”; that historical wording does not establish present stock.
